Introduction to thermal cutting
Thermal metal cutting
Thermal metal cutting is using a concentrated heat energy for separation. The main thermal metal cutting procedures are as
follows:
· Flame (autogenous) cutting, at which the heat energy is produced from an oxygen flame and a burning gas (acetylene,
propane or NG) flame. It is the oldest procedure (used in industry since 1908) appropriate only for cutting sheet metals
from at thickness of 5 to 300 (600) mm, depending from the torch implemented.
· Plasma cutting, at which the heat energy source is the plasma arc. It is used in industry since 1960 for cutting all conductive metals, mostly materials up to 80 mm, depending on the used plasma device, but it is also used for cutting thin materials (>1 mm). The cutting speed is very high making the procedure extra productive.
· Laser cutting, at which the heat energy source is a concentrated light. It is used in industry since 1980 for precize cutting
of diverse materials (metals and nonmetals). It can be applied for cutting steel up to 30 mm (depending on the used laser
source), but its highest efficiency is cutting of thin metals (specially under 5 mm).

Cutting accuracy (mm)
The cutting accuracy depends on material thickness and even more on the used thermal cutting procedure. The biggest deviations appear by flame cutting, which is usually used for cutting thicker materials with lower speed and with multiple cutting
heads at once resulting in higher heat energy entry. On the other hand the lowest deviations appear by laser cutting, which is
usually used for cutting thiner materials with encreased cutting speed. The cutting quality and the cutting speed are determined exactly by the universal EN 9013 standard valid for all three main thermal cutting procedure.
The thermal metal cutting is performed mostly in flate position, almost entirely by a coordinated CNC controlled portal cutting
machine, various implementations and configurations, which provide high productivity and repeatability (the CNC cutting
machine accuracy and repeatability are determined by the EN 28 206 standard).
For spatial 3D cutting with the coordinate CNC cutting machines special rotary heads are used (i.e. at autogenous cutting up
to 3 torches for welding edges preparation can be used). The most universal method of spatial 3D cutting is cutting with robots.

CNC portal cutting machine for laser cutting VARLAS
Compact design of CNC-controlled machine for precise and productive cutting of plates with a “fiber” laser. This is a new generation of lasers for cutting metals, which, according to conventional CO2 laser has the following advantages:
· For approximately 3-times better efficiency and therefore significantly lower power consumption.
· Beam conduction is performed through a flexible optical conductor and therefore there are no particular restrictions on
length of the conduction or on size of the machine,which is a prominent problem with CO2 laser due to sensitive system
of mirrors for directing the laser beam.
· The lifetime of the laser beam source is approximately 50,000 hours and requires no special maintenance, so the operation and maintenance costs are significantly lower.
· The short wavelength of the "fiber" laser allows greater penetration at reflective metals (eg. aluminum, brass and copper),
therefore also allows the cutting of such materials.
Basic machine:
· Compact designed basic construction of the machine with built-in chambers for the extraction of gas and dust from the site of cutting.
· Precision roller guides with roller bearings and precision and dynamic AC servo drives.
· Complete leading machine is installed in a protective housing that meets all safety requirements for laser cutting.
· Changeable support table for automatic grid exchange with cut parts or a new plate; enables quick material replacement.

Burny CAP is a soft programmable logic controller (PLC) that can be
built into the XL control to provide maximum expandability. The user
interface is customizable for multiple screens and replaces the need for
an external PLC.
Advanced Plasma Process Control
The Plasma Process Wizard integrates automatic gas regulators and
secondary height control remotes into a streamlined, state-of-the-art
software package. Simply choose your material, thickness, and
amperage right at the Burny. By sending the cut chart data to the
plasma power supply from the embedded material database, all of the
appropriate gas pressures, feedrates, and kerf values are adjusted to
the perfect setting for that type of material.

Superior hole capability and fully automatic plasma control is the result

The PPL150 system enables a pneumatic LIFT/DROP of the plasma
torch with the sheet metal holder. The sheet metal holder ensures a
constant clearance of the torch from the sheet metal during cutting and
is set manually. The PPL150 system is designed for guiding a plasma

Gas plasma cutting devices
The new-generation universal plasma devices enable high productiveness and optimum-quality (also fine) cutting of various
metals. They were developed for cutting construction steel with oxygen and for cutting high-alloy steel and aluminium with
cutting gases argon Ar/ hydrogen H2/nitrogen N2 and their mixtures. In using compressed air, they may also be deployed for
classic construction steel cutting by means of air. New-generation inverter power sources allow a broad span of electric

The FlowControl system enables plasma cutting with optimised and reproducible plasma gas mixtures all over the full process.
For achieving excellent results during cutting of metallic materials by the plasma arc the individual composition and the flow
rate of the plasma and the swirl gases influence them decisively. Unfavourably conventional mixing devices have the
disadvantage that they can not stabilize both of those parameters. Only the pressure is kept constant.

ZEUS RX Professional
It was designed for companies that would like better integration of the cutting process into their business process, better tracing, automation, interconnection; statistics and greater flexibility, as well as control over the cutting costs. The professional
version offers along with the high - efficient system for cutting preparation also a completion of the company’s business system. Compared to the basic package ZEUS RX Basic, the Professional package offers following additional features:
· Importing of shapes from the ISO and ESSI codes
The module for importing of geometry from the ISO and ESSI codes offers, besides importing of geometry for use in the
program, simulation of existing programs as well as simulation and checking after manual modifications of the ISO or
ESSI codes.
· Material resource planning
Material resource planning allows you to connect parts of different materials and thicknesses into sets.
· The module for calculation of expenses
This module offers calculation of cutting expenses per plate, piece or per project.

Software for CNC cutting machines
ZEVS SL
The SL program is an extension of the Zeus program package which enables access to work orders (sheet shape + the ISO
or ESSI code) in the Zeus RX database or in a shared program folder directly from the machine (The Varstroj machines with
the Burny controller and a built-in monitor). The only conditions are that the machine has a network adapter and an
established network connection with the company's computer network. Of course, the transfer of the program over floppy
disks or the RS232 connection is here not available. The program is modified for a direct work on the cutting machine’s
display and is in a synergy with the control unit. It features:
· Cutting of 85 standard shapes
· The range of geometric shapes can be expanded
· Cutting of geometric shapes imported from different CAD
files
· Cutting of letters of different fonts
· Setting of cutting direction and access form
· Setting of technological parameters and selecting of
technology
· Nesting in pairs for better material yield
· Automatic nesting of pieces
· Option of decreasing the speed of cutting towards the end
of a geometric shape
· Transfer and management of work orders over a network

ProNest 2010
ProNest is an advanced software for solving nesting problems in the industry, offering maximum capacity and reliability. It
provides a flexible integration with 2D and 3D CAD systems, savings in material costs due to the efficient and effective nesting and reproducible results, leading to an optimized cutting quality, productivity and production costs. ProNest is easy to

Tables for cutting above water
Special design of a robust support table for autogenous plate cutting above water with
an integrated conveyor for waste (no need for waste collection and cleaning of small
parts, as well as for any special extraction system).
Advantages according to implementation with segment extraction:
· no need for an expensive extraction-filter device;
· silent transporter, since operating in water;
· waste material is rapidly cooled in water and does not stick to the ground.

ECO - AIR extraction - filter devices
Extraction – filter units in thermal cutting
These are very flexible versions that can be deployed in extraction systems in thermal (flame-plasma) metal cutting. The devices are equipped with a system for automatic filter emptying. The system operates with purified (oil free) and dry compressed air (pressure 5-6 bar). It is controlled by a microprocessor unit. The appropirate choice of a cutting filter device according to the work width of the cutting machine, the number of the cutting heads and the strength of the plasma device is
crucial (see page 31).
