Researchers and engineers remain focused on increasing cut speed, cut quality and consumable life. Once a gas is heated to an extremely high temperature and ionized, it becomes electrically conductive and is considered to be plasma. Plasma arc cutting and gouging processes use plasma to transfer an electrical arc to the work piece. The metal to be cut or removed is melted by the heat of the arc and then blown away. A plasma arc creates a very clean, dross-free cut with minimal heat input. The process usually requires very little rework or clean up. Plasma cutting is an excellent choice for most cutting applications, but is particularly well suited for applications where speed and cut quality are important. The intense heat of the plasma arc is around 40,000°F (22,000°C), so the cut is very clean with little or no dross. Plasma cuts ferrous and non-ferrous metals much faster than oxy-fuel torches or abrasive saws. Plasma cuts with low or no heat affected zone, especially on thinner metals. A plasma arc is hot enough to burn through most surface coatings such as paint and rust, so less preparation work is required. Difficult shapes, such as ventilation ductwork (HVAC), tanks or vessels are easier to handle. Selecting a plasma cutting system simply requires you to answer some basic questions. The answers will direct you toward the system that best fits your needs. How thick is the metal you want to cut? PAGE 6 • Thermadyne Sales & Marketing News Update What cut quality do you require? What type of metal are you cutting? What is your primary input power? Your distributor or welding supply house will be happy to suggest a system if you are prepared to answer those questions. As you consider the advantages of plasma cutting and the applications for which you expect to use it, you should also take some time to understand terminology of applications: drag tip cutting, standoff cutting, drag shield cutting and gouging. Drag tip cutting is the preferred method of cutting light gauge metal up to ¼" and produces the best cut quality, narrowest kerf width and fastest cutting speeds. Standoff cutting is preferred for thicker metal and at current levels above 60 Amps. Drag shield cutting is an operator-friendly method of cutting between 70-120 Amps while maintaining a constant standoff distance. Gouging is a simple method of metal removal by angling the torch to the lead angle of 35-45° and using a gouging tip. Plasma machines require little routine maintenance due to the lack of moving parts. However, attention to supplying clean, dry air and keeping the consumables in good condition will ensure optimum performance day in and day out. Plasma units live in demanding environments. Some examples of the variety of metal working and fabrication challenges faced everyday in the field are illustrated by these stories from our regional representatives. HOUSTON, TX - United Process Company in Houston, TX and New Iberia, LA, went to the Thermal Arc FAB 251 after having issues with the Miller 251. They do a root weld on a large diameter pipe with MIG. This duration of the weld takes about four to five minutes to get around the pipe. At the amperage they weld at and the duration of the weld the Miller 251 did not hold up to the duty cycle needed. The Fabricator does because it has more duty cycle. They purchased four machines through Airgas SW, Hempstead Hwy, for the Houston shop and one through TNT in New Iberia for the New Iberia shop. MEDLEY, FL - US Foundry & Manufacturing gets unique solution with PAK 200 and 80 degree torch. Having just purchased 8,000 bomb casings from the government for their foundry, this end user found the oxy-fuel process extremely slow and in some cases not workable due to a thick coating inside the casing. The PAK 200 unit was purchased installed and is currently cutting bomb casings. They report that they were achieving nearly 800 starts. This application success has helped us develop a relationship with the fabrication division. They are currently testing our Spitfire with Flex-MIG. BELLINGHAM, MA - Bellingham Metal Works, LLC owner Robert Stow reports that to be a profitable business they need to hire talented fabricators and buy the best equipment at competitive prices. Bellingham Metal Works uses Thermal Arc multi-process MIG, TIG welders, a 300 Amp diesel engine drive and a 100 Amp plasma cutter (all from Thermadyne). ABILENE, TX - Rentech Boilers Mike Monroe and James Sanders report that to produce precisely sized holes in 4" thick plates they used to drill pilot holes and then reamed the holes to size. This procedure was taking a minimum of 2 hours per plate. Utilizing the Arcair Slice Exothermic Cutting System to pierce the pilot PAGE 18 • Thermadyne Sales & Marketing News Update holes, and then reaming the holes to size, they are currently finishing a 4" thick plate in 30 minutes. Airgas Southwest in Abilene, Texas is our distributor partner on this account. BERLIN, MA - Kyle Ziegler at K&K Welding says, “This little machine is amazing. Not only is it capable of welding steel, stainless, copper and brass, it welds aluminum with ease from .030" to 2" thick. What impressed me the most was when I welded a 4'X4' aluminum plate 2" thick with 4 gussets welded onto the plate that were 1½" thick with minimal preheat. You’d be shocked with the power this machine puts out,” he says about his Thermal Arc Inverter ARC Welder Model 300 TSW AC/DC CC. PROVIDENCE, RI - Tim Kinnaman is a welding instructor at Ocean State Technical Services with over 34 years of experience. “Thermal Dynamics plasma cutters and Victor oxy-acetylene cutting/welding outfits are reliable and easy to use.” He says, “And Stoody weld wire works very well for alloy hard facing and stainless materials.” GRANBURY, TX - Excalibur SwingStage designs and manufactures window washing systems for high-rise buildings. They have installations world-wide, and will soon begin a job in Russia on a hotel / apartment building for Ritz-Carlton. They had purchased a Torchmate cutting table system, which included a CutMaster 151 unit. They decided that they needed more capacity, and purchased an Auto-Cut 200. Since putting the unit in service, they have run the machine seven days a week, and no longer have to send out any cutting jobs. Our distributor partner on this account is Matheson Tri-Gas in Fort Worth, Texas. SAN ANTONIO, TX - Triple S Dynamics – converted from Hypertherm MAX200 to Auto-Cut 200. They were Powermax 200 user for the past several years but continued to blow out torch heads. Also, they were frustrated in the performance of the Hypertherm consumables, especially on their aluminum processes. Several months ago they bought new equipment both TDC and TAI. They have been pleased with both the performance of the machine and consumables which earned us some credibility. hands on experience. Endurance. Stretching the Limits. Versatility. James Wolfe developed these qualities at age 14 working alongside a metal sculptor in his North Carolina hometown. His passion for crafting metal lead him to build a sand buggy with his friends and construct a 4x4 rock crawler with a Dodge Durango body. When James came to LeTourneau University to pursue a mechanical engineering degree, he brought the kind of hands on experience many others his age lack. He’s the lead designer and engineer for LeTourneau’s SAE Baja team – a student group that builds off-road racing vehicles for competition. “The SAE Baja competitions are all about durability and mechanical design,” he says. “Professional engineers judge our Baja cars on design, physical limitations and a four hour endurance race.” That’s why James and his team prepare with professional grade tools. In the shop James uses the Thermal Arc® ArcMaster 200 ACDC arc welder. “I can move it around and it gives incredibly consistent welds.” When he’s at the Baja competition, he brings the Drag Gun Plus plasma cutter from Thermal Dynamics®. “It’s a life-saver,” says Wolfe. “Its performance and portability are great when my team needs to make last-minute tweaks.” James Wolfe Head Engineer, LeTourneau Baja Race Team President, LeTourneau Automotive Society James carries the torch – will you?
