sigma projects, lean projects and DFSS projects.
 Reduction of manufacturing cost by identifying the opportunities and working on cost reduction

 Providing operational and process engineering support to production operations for continuous

PROJECTS UNDERTAKEN:
SIX SIGMA PROJECTS:
 Optimization of energy consumption:
Working on Study and optimization of energy consumption in complete plant and mining
operation.
 Optimization of fuel consumption:
Working on study of fuel consumption in different equipments, being used in mining operation
and optimization of fuel consumption level.
 Use of Silver Alloy in DVDR manufacturing process.
Six Sigma Black Belt project of use of alternate cheaper material-Silver Alloy in place of Pure
Silver in DVDR manufacturing process on Taurus machine keeping all the quality parameters and
standards same as with silver.
 Improvement Yield by reducing Radial deviation rejection from 10% to 3%.
Previously a set of 20 DVDR manufacturing lines-Taurus was running with an avg of 10& rejection
of radial deviation. Because of this Net Yield of these manufacturing lines was very low. Within
this project we reduced this rejection from 10% to 3% level which results in gain in net yield by
7%.
 Cycle Time Reduction of manufacturing lines from 3.2 to 2.5sec
Previously the manufacturing lines were running with 3.2sec cycle time. Within this project we
reduced this cycle time to 2.5 sec by applying line balancing approach and DMAIC approach. In
the improvement phase we have designed new profiles for different sections like dye coating,
sputtering and bonding and done some machine modifications also. For this project we won
Quest for Excellence award for Best manufacturing project for the year of 2009.
 Optimization the process for Panasonic mini DVD.
Panasonic is a very important customer for MBI as it is the way to Japan market for Moser Baer.
In this project we are have optimized and stable the process for hard coated mini DVD for
Panasonic. For this project we won Quest for Excellence award for Best manufacturing project
for the year of 2008.
 Change in Dye composition to improve product quality.
Within this project we have studied the impact of different composition of Dye Solution (raw
material used in manufacturing process) on DVDR quality and changed its composition to get
stable and better quality product to resolve quality related issues which we were facing in
market.
 Reduction of bonding PPM.
Bonding of active and dummy disc is the main process in DVD manufacturing process. This
process results a lot of defects causes very high defect ppm. In this project we are controlled the
bonding related ppm by using DMAIC approach and also modified the bonding process.
 Improvement of SONY stamper life.
Previously the life of vey high cost stamper used in SONY process is 2.5 lacks. This results in very
high DVD manufacturing coast. In this project we have improved the stamper life to 7lakhs.
 Conversion of DL-2P lines into DL-1P.
Due to high manufacturing cost DL2P was obsolete from the market and business was shifted
from DL2P to DL1P. Within this project we have converted our DL2P machines into DL1P with
some modifications in the machine and optimize process accordingly.
LEAN PROJECTS:
 To reduce Average Lead time of SR to TR approval to <16days
SR-TR generation is the process followed in Moser Baer for any change in the system. This
complete process takes an avg time of 2-3 months. With this project we reduced this time from 3
months to <16days. Tools used in this process were value stream mapping and elimination of
NVAs.
 Generation of Online L grade
In Moserbaer we are producing almost 10% lower grade material (other than good A quality
material) which was manually segregated to generate salable visually OK material which can be
provided to the customer as per their requirements. This process consumes high manpower.
Within this project we generate this Lower Grade material by scanner available in machines. By
this company was able to produce more reliable lower grade product and use of released
manpower from this work in some constructive work.
