STORAGE EGGER compact laminate must be stored in enclosed, dry areas at approximately 18°C to 25°C and a relative humidity of approximately 50% to 65%. After removal of the original packaging, the compact laminate should be stored stacked horizontally on a sturdy, flat and level base board of equal or greater dimension. Direct floor contact and/or exposure to sunlight must be avoided at all times. The top board should be covered with a laminated protective board (not raw chipboard) of at least equal or greater dimension (see Figure 1). Where horizontal storage is not possible, the compact laminate sheets should be stored at an angle of approximately 80°, in an inclined rack, providing support to the surface area and ends (see Fig.2). A laminated protective cover board of at least equal dimension is also required for vertical storage. Handling After removing the packaging and prior to processing, the compact laminates should be inspected for visible damage. In view of the relatively heavy weight, special care is required when transporting and handling compact laminates. As a rule, all persons transporting and/or handling compact laminates should wear personal safety equipment such as gloves, safety footwear and suitable work wear. The sheets have to be lifted up; pushing or dragging the decorative sides over one another should be avoided (see Figure 3). Figure 3 1.2. Conditioning Compact laminates react to changes in ambient conditions with a certain amount of dimensional movement. For this reason, the storage and processing conditions should correspond as closely as possible to the prevailing conditions where the material will be subsequently used. Prior to installation, compact laminate elements should be conditioned for an adequate period of time at the installation location under the conditions of subsequent use. Compliance with the storage recommendations is also necessary on construction sites. 2. PROCESSING Due to the high density and resulting high cutting forces, the processing of compact laminate, compared to other wood-based materials, leads to higher tool wear. The use of blunt or unsuitable tools can lead to inadequate machining and result in the release of obnoxious odours. Tungsten carbide tools are mainly used. Diamond-tipped tools are recommended for processing large quantities and automated processing centres. Ensure that the tool blades are maintained in good condition in order to obtain satisfactory results. To ensure efficient and economical fabrication, especially prior to processing a large production batch or implementing challenging projects, it is advisable to consult manufacturers on the most appropriate tool selection. 2.1. Extraction Compliance with all safety standards and regulations, applicable to the wood processing industry in terms of dust extraction, fire prevention etc., is essential when processing compact laminates. Where adequate extraction is not provided, respiratory protection must be worn. The processing of compact laminates is not critical, however, a small number of people experience an allergic reaction to any kind of dust. A good cutting result depends on a variety of factors, such as correct saw blade projection, feed rate, tooth shape, tooth pitch, rotational and cutting speeds. The quality of the cut edge can be affected by adjusting the height of the saw blade. A saw entry angle of 45° is optimal. This is achieved when 10 percent of the saw blade diameter protrudes over the work piece. • Cut on face side not clean → Set the saw blade higher • Cut on the underside not clean → Set the saw blade lower Alternatively, the cut on the underside can be improved by placing a base board of plywood, hardboard or similar underneath the compact laminate sheet. 2.3. Machining Wechselzahn Duplovitzahn mit Fase Diamond-tipped tools are recommended for machining compact laminate. The suitability of carbide-tipped tools is limited. Tools with segmented blades should not be used, as the overcut in the overlap zone usually remains visible. To ensure a good edge quality, adding a processing allowance when cutting blanks is recommended, which, however, depends on subsequent edge processing. Because of the high cutting pressure, secure work piece and tool control is of particular importance. Numerous edge profiling options are available (see Figure 5). Figure 5 Any cutter marks can be removed by sanding and an even edge colour can be achieved by applying a silicone-free oil. Sharp corners and edges should be rounded to eliminate the risk of injury. 44 EGGER Compact Laminate 2.4. Drilling Drill bits designed for plastic sheet materials, with a point angle between 60° and 80°, are the best choice for drilling compact laminates (see Figure 6). The cutting speed and feed rate depend on the material of the chosen drill bit – HSS, HM, DIA. Please observe the specifications of the tool manufacturer. Spiral bits for drilling metal or wood can also be used, but the rotation speed and speed rate must be reduced in this case. Before the drill bit breaks through, the feed rate should be reduced in order to avoid break-outs on the exit side. For drill holes that do not go through, so-called blind holes, the minimum board thickness that must remain is 1.5mm. For drill holes parallel to the board surface, the minimum board thickness that must remain on either side of the drill hole is 3mm (see Figure 7). FABRICATION Despite the good dimensional stability of compact laminate, changes in the ambient conditions can result in dimensional movement. The orientation of the cellulose fibres in the sodium kraft paper used, gives the compact laminate a production or machine direction (see Figure 8). Dimensional movement along the length is approximately half as great as it is across the width. The production direction of compact laminates with a decorative finish on both sides can only be determined by the production dimensions. It cannot be identified on compact laminate that has been cut to size. Woodgrains and directionally printed decors constitute an exception. Figure 8 When working with cut-size panels, it is important to ensure that the production direction is always matched up during installation. In view of the risk of confusion with cut-size panels, the production direction should be marked on board remnants. During fabrication and installation, the dimensional movement of the material must be taken into account from the outset. As a general rule, an expansion allowance of 2.0 mm/m should be provided. EGGER Compact Laminate 45 3.1. Cut-outs Cut-outs and apertures, for example for switches, ventilator grills or access openings, always have to be rounded, since sharp corners can lead to the formation of cracks (see Figure 9). Internal corners should be cut with an inner radius of at least 3 mm. All edges must be smooth, free of cracks and notches. Grooves and rebates also have to be rounded in order to avoid notch cracks. Cut-outs can be made directly with a router or pre-drilled with an appropriate radius and then sawn out from drill hole to drill hole. Adequate expansion gaps must be allowed for integrated components. Right! Wrong! Figure 9 3.2. Fixings Through holes must have sufficient clearance to compensate for the dimensional movement resulting from temperature and humidity fluctuations (see Figure 10). The diameter of the drill hole should be 2 – 3 mm larger than the diameter of the fixing device in order to avoid cracking. Countersunk screws should not be used (see Figure 11). If countersunk screws cannot be avoided, it is essential to use countersunk cup washers. Right! Wrong! Figure 10 Figure 11 Cutting screw threads in compact laminate is straightforward and self-tapping screws can also be used without a problem. Screws with a slow thread are recommended as they achieve a better pull-out resistance. Pre-drilling is essential in all cases. Metal and chipboard screws are suitable for screw connections parallel to the board surface. Screws must penetrate to a minimum depth of 25 mm and the diameter of the drill hole must be selected appropriately to prevent splitting. 46 EGGER Compact Laminate 3.3. Jointing Joints between compact laminate elements, capable of withstanding higher stresses, can be achieved with a combination of gluing and fixing devices, splines or biscuits (e.g. made of compact laminate), or grooves. Notes on bonding can be found under point 3.4. Bonding. When joining compact laminates, care should be taken at all times to ensure that connecting panels always follow the same production direction. Figures 12 to 16 below illustrate some possibilities for creating sturdy compact laminate joints. Bonding When bonding together two compact laminates, it is important to ensure that dimensional movements are not obstructed. To avoid stress, only adequately conditioned compact laminates should be bonded together and always only in the same machine direction. Bonding large surface areas should be avoided and the required application solutions and/or visual effects should be realised by a partial build-up of the required section (see 5.5 False edge). Joints that are subjected to heavy stress, for example due to vibrations, impacts or similar, should be reinforced with mechanical connecting elements. Examples of possible corner designs can be found under 3.3 Jointing. Prior to bonding, the boards have to be prepared by sanding, removal of dust, grease and contamination and pre-treated as necessary. For the concealed mounting of compact laminate elements to a substructure (see section 4.1 Wall panelling), we recommend, for example, Panel-loc by MBE. Conducting your own tests is recommended. Observing the processing instructions of the glue manufacturers is essential. 3.5. False edge Visually thicker boards can be achieved with built-up edges or by adding downturns or upstands. For built-up edges (Figure 17), compact laminate strips as required are glued along the edge – once again, the same machine direction has to be observed. The tension-equalising single-component Ottocoll® M500 adhesive by Otto Chemie is, for example, a suitable product. Built-up edge Downturn Figure 17 Figure 18 For thicknesses up to 100 mm or if the decor has to be visible on the edge for aesthetic reasons, a downturn or upstand (Figure 18) is a possible solution. First, the two components to be connected together are mitred at 45 degrees. Then the work piece is placed on a level surface, face side down, so that the tips of the mitres are touching and adhesive tape is applied over this joint. Then, both work pieces have to be turned over carefully. Now, glue is applied (Figure 19) and the shorter work piece or upstand is then folded over and pressed home (Figure 20). The upstand has to be secured in the correct position with adhesive tape until the glue has set. A suitable glue is, for example, OTTOCOLL® P 85. Figure 19 Figure 20 48 EGGER Compact Laminate 4. APPLICATIONS 4.1. Wall panelling Thanks to its robustness and suitability for everyday use, EGGER compact laminate is particularly well suited to interior wall panelling applications. We recommend a minimum board thickness of 8 mm for such applications. The walls and substructure should be completely dry prior to commencement of the panel installation. Always make provision for adequate air circulation behind the panels. The material should not be exposed to trapped moisture. All panels to be joined together must follow the same production direction. 4.1.1. Substructure and back ventilation Compact laminate should be fixed to a sturdy, corrosion-resistant and interlocking substructure which securely supports the weight of the wall panelling and ensures that ventilation behind the panels is provided. In drywall constructions, the fixings of both, the substructure and the compact laminate always have to be anchored to the studwork frame (see Figure 21). Different ambient conditions in front and to the rear of the elements can lead to warping. It is therefore essential that compact laminate wall panelling installations always make provision for adequate ventilation to the rear of the panels, which allows temperature and humidity to equalise. The installation should be vented into the room. Vertical studs generally permit air circulation. Where substructures are arranged horizontally, an appropriate construction must ensure that adequate ventilation is provided. The substructure should be vertically plumb and horizontally level to allow stress free mounting of the entire panel surface. Suitable substructures are vertically arranged strips of wood, aluminium or compact laminate (see also Figure 22). It is important to ensure that air inlet and outlet areas remain unobstructed so that air circulation is not impeded. Also ensure that the moisture of the surface to be panelled does not differ significantly from the moisture of the finished wall panel. 4.1.2. Visible mechanical fixings When compact laminate is attached to the substructure using screws, sufficient allowance must be made for expansion. For this purpose, floating points (see Figure 24) and one fixed point (see Figure 23) are drilled on the individual elements. The fixed point serves to evenly distribute the expansion movement and should be positioned as centrally as possible (see Figure 25) – the drill hole diameter is equal to the diameter of the fixing. The drill hole diameter of the floating points should be 2 – 3 mm larger than the fixing. The drill hole should be covered by the screw head. Washers should be used if necessary. In the illustrations, an EPDM sealing tape has been applied to the wooden substructure for protection against moisture. 1 1 1 Fixed point Floating-point Figure 23 Figure 24 EPDM jointing tape 50 EGGER Compact Laminate The required expansion allowance is determined according to the longest distance from the fixed point to the edge of the board. The floating point drill hole diameter must be increased by 2mm for every meter of length. Concealed mechanical fixings The concealed fixing of compact laminates by suspension permits straightforward disassembly and is aesthetically more appealing than visible screw connections. The removal of panels is quick and simple and cables and pipework installed behind the elements are easily accessed. A further advantage is that, depending on the mounting system selected, elements can be adjusted retrospectively. In addition, this method allows elements to be mounted stress-free. With all suspension fixing systems, sufficient clearance must be allowed for raising and lowering the elements. This clearance or "suspension gap" will remain visible as a shadow gap. Batten suspension For this mounting method, a groove is cut into the horizontal substructure to hold the rebated rail attached to the wall element. For ease of fitting, the tongue of the rebated rail should be thinner than the groove. The rebated rails on the compact laminate elements should not extend across the full width of the elements, they should be intermittent in order to permit vertical air circulation. Rebated rails made of plywood or metal Z-profiles can be readily used. If a secure screw connection cannot be achieved with thin compact laminate elements, additional gluing is possible. Metal hardware suspension Metal hardware systems are also available for mounting wall elements (see Figure 26). The chosen system must be used in accordance with the recommendations of the manufacturer in order to ensure a secure installation. EGGER Compact Laminate 51 Figure 26 4.1.4. Gluing Compact laminate can also be mounted by gluing the panels to a rigid substructure, using permanently elastic adhesive systems especially developed for this purpose. The systems consist of the glue, a panel fixing tape and appropriate pre-treatment products for preparation of the surfaces. The purpose of the panel fixing tape is to initially secure the element until a permanent bond is achieved with the glue (see Figure 27). Joints Numerous options are available to create horizontal and vertical joints or seams (see Figure 28). However, it is important to ensure that the elements have sufficient clearance for expansion. Impact protection or partial wall panelling An impact protection solution or partial wall panelling is required wherever walls are expected to be exposed to increased wear and tear, for example in hospitals. In those locations, compact laminates are frequently used because they are robust and easy to care for. In addition to half height wall panelling (see Figure 29) partial impact protection solutions are also common practice. For partial impact protection solutions, compact laminate panels are usually fixed directly to the wall by means of visible screw connections. As there is no ventilation to the rear of the elements, a vapour barrier has to be installed between the compact laminate and the wall (see Figure 30). Sanitary and shower cubicles When compact laminate is used in sanitary facilities, it is important to ensure during construction and installation that it is not subjected to standing water and that adequate ventilation is provided in these rooms. It is imperative that only corrosion-free construction materials and fixing devices are used. For application in wet areas it is essential to mechanically reinforce corner connections by using dowels or splines, for example, and to employ a waterproofing adhesive system. For commercial applications subjected to increased wear and tear, a minimum distance of 120mm must be maintained between the floor and lower edge of the board (see Figure 31). 1 1 Figure 31 Spacing 120 mm 54 EGGER Compact Laminate 4.3.1. Glued compact laminate solutions Compact laminates can also be used in non-commercial sanitary facilities, for Detail 1, Figure 32, top edge finish example in private households and/or hotels. It is important that adequate ventilation is provided in these rooms and that the compact laminates can dry after 1 the shower has been used. Corrosion-free materials must be used for structures and fixings. Absorbent mineral substrates such as walls, respectively plaster, have 3 to be primed with flexible waterproofing barriers. These barriers are generally 2 brushed on and prevent water from penetrating the substrate. The German Construction Confederation offers a leaflet for such sealing and barrier products ("Waterproofing barriers for installations with tiles and boards"). This leaflet describes liquid sealing compounds for use in conjunction with tiles and boards in 1 interior and exterior applications, taking into account defined moisture exposure 2 classes and substrates. The company Knauf, for example, offers such a sealant 3 Air gap Adhesive Panel fixing tape called “Flächendicht”. The moisture exposure classes of the materials have to be coordinated with the manufacturers or suppliers, and observing the processing Detail 2, Figure 32, corner solution instructions of the respective manufacturers is mandatory. Hinged doors Doors should not be wider than they are high. As dimensional movement along the length is only approximately half as great as it is across the width, it is advisable to cut door leaves in the longitudinal direction of the compact laminate. Excessive differences in temperature or relative humidity at the front and reverse sides of a door panel can cause the compact laminate to warp. For this reason, it is imperative that adequate air circulation is provided for installations such as toilet cubicles or changing rooms for example. The door width, height and weight are deciding factors for the number of hinges required. Other factors, such as the installation location or whether additional stress is to be expected from the attachment of coats hooks, for example, can vary greatly from case to case and must be taken into account. The information provided (see Figure 34) should therefore be regarded as a guideline only for a door in 10mm thickness and a width of up to 600mm. Performing a trial mounting is always recommended. For heavy duty applications, an additional hinge can be fitted at max. 100mm below the upper hinge. The upper and lower hinges should be located at a minimum distance of 100mm max., measured from the outer edge (X) of the panel. Table tops Compact laminate is very suitable for table top applications, for example in offices, conference rooms, schools, and workshops. The board thickness, fixing distances and the overhang over the frame must be configured in accordance with the loads to be expected (see Figure 37). Table tops must have a minimum thickness of 10 mm so that sufficient material is available to ensure secure screw connections. There are several fixing methods for attaching tops to frames or bases. The important factor is to ensure that the assembly is stress-free. Screws can be driven directly into the board or a screw-in sleeve can be used. The fixing points in the substructure must be implemented with sufficient clearance for expansion. The diameter of the drill hole should be 2 – 3 mm larger than the diameter of the fixing device (see Figure 36). CLEANING AND MAINTENANCE RECOMMENDATIONS Because of its durable, hygienic and dense surface, EGGER compact laminate does not require special care. As a general rule, stains and spilled substances such as tea, coffee and wine etc. should be cleaned up immediately, as the cleaning effort increases if they are left to dry. When cleaning is necessary, mild agents should be used. Cleaning agents must in particular not contain any abrasive components, as they may adversely affect the gloss level or scratch the surface. The following recommendations should be observed in daily use: Placing burning cigarettes on the compact laminate surface leads to surface damage. Always use an ashtray. Compact laminate surfaces should not be used as a cutting surface, as this can also leave cutting marks on highly resistant compact laminate surfaces. Always use a chopping board. Placing hot cooking utensils such as saucepans and frying pans directly from the hob or oven onto the compact laminate surface should be avoided, as, depending on the heat exposure, a change in the gloss appearance or damage to the surface can arise. Always use heat resistant mats. Spilled liquids should always be cleaned up immediately, as prolonged exposure to some substances may cause a change in the gloss level of compact laminate surfaces. Especially in the areas around cut-outs and joints, spilled liquids should always be cleaned up quickly and thoroughly. These recommendations apply especially to matt compact laminate surfaces. These have a distinctive look and feel, but have a greater tendency to show wear and tear.
