All the components used in concrete construction must offer high resistance to mechanical, thermal and chemical stresses. One-gang junction boxes and empty conduits for feed lines are fitted on the formwork before walls and ceilings are poured. This technology makes high demands of the mechanical loadability of an installation system which must stand up to the pressure of the concrete as it flows into the formwork and also to the later compressing processes. In addition, the installation material must cope with large variations in temperature – depending on the circumstances, these may range from minus 5°C to more than 100°C. The materials must also be resistant to formwork oils, grease, concrete additives and much more. The on-site mixed concrete method is mostly used when it is necessary to manufacture large parts and areas. In this case, the concrete – delivered or freshly-mixed on-site – is filled into the formwork, which has been prepared with reinforcement and installation components, and then compacted. After hardening, the formwork is removed and the walls or ceilings are ready. Wooden formwork is normally used for on-site mixed concrete. The wooden formwork may be coated with plastic or synthetic resin. Fitting the boxes to the formwork is by means of nailing, which ensures a secure fit. Fitting to steel formwork is normally by means of expanding dowels, magnets, adhesive foils or hot glue. The KAISER modular system is designed for universal use with all concreting methods and types of formwork. The prefabricated method which is especially suitable with series manufacture of individual elements, is completely manufactured or prefabricated in concrete factories. The prefabricated parts stand out thanks to their high level of efficiency in respect of the short installation times, the weather-safe manufacture, and the constant high quality of the ceiling and wall elements. The high degree of technology used for horizontal production on steel formwork tables ensures precise, fast manufacturing processes. The installation and fixing of an installation system on steel formwork must be precise, secure and fast. Work takes place with magnets, or mostly with hot glue, and every minute counts. For prefabrication, too, KAISER offers a practical system with various fixing and support options, ensuring problem-free manufacture. Prefabrication in concrete construction which is as effective as possible depends primarily on through-put times during manufacturing. In this case, the set-up times for reinforcement and electrical installation play an important part, above all in computercontrolled factories with circulation plants. The decisive factor for subsequent processing on the on-site mixed concrete site is the quality of the pre-installation, resulting in lower costs for subsequent processing (installation) in walls and ceilings. Unless extreme loads are expected, one-gang boxes which are fitted to the working formwork with dowels or nails do not need any additional securing. Boxes or casings which are fixed by means of magnets or hot glue must be supported on the second formwork side. Slab ceiling boxes. The large slab ceiling boxes were designed specifically for industrial manufacture. With two different installation heights of 105 and 115 mm, they exactly meet the needs of in-factory installation and the different heights of the space frames, or for maximum installation space. In the concrete factory, the boxes are fixed to the formwork table by means of hot glue or double-sided adhesive foil, and then cast. Fitting of the conduits takes place on-site after the slab ceiling elements have been lifted into place by means of a crane. To do this, remove the boxes’ screw-on covers so that the exact-fitting openings can be made using KAISER punch pliers in the upper section of the box for the conduits, and the conduits can be connected to the box. Even if installation of a box was omitted during industrial manufacture, or if additional boxes need to be fitted later, this is not a problem. KAISER offer several variants for wall-ceiling transitions. The 90° bend makes it easy to pull the cables in, and is suitable for exits above the plain concrete ceiling or for suspended ceilings. The design height of the wall-ceiling transition 90° makes it ideal for use with slab ceilings. The straight type has a built-in measurement strip, and the required clearance to the formwork can be fixed in 5 mm steps. It offers tolerance compensation of 2 or 1 cm, and ensures secure conduit entries for M20 and M25 conduits. The oval funnel can be fixed onto steel formwork by means of glue, and onto wooden formwork by means of nails or wood screws to the auxiliary formwork. For installation work, the oval opening is closed with a hinged cover to prevent concrete from entering during the concreting process. The maximum ceiling cut-out is 100 mm with full measurement compensation during the laying of slab ceilings on the building site. The optional transformer tunnel permits the installation of low voltage luminaires with transformer, and the integrated KSK technology guarantees that the conduits fit securely. Method 1: With mineral fibreboard This type is fixed to the formwork table and cast in the concrete factory. After fitting of the conduits and completion of the ceiling on the building site, the ceiling cut-outs are determined correctly-aligned. Subsequently, the installation openings are cut through the mineral fibreboard and housing base. Luminaires and – if required – transformers can be fitted without any further reworking. Method 2: With mounting plate The housings are fixed and cast to the formwork table in the concrete factory. After fitting of the conduits and completion of the ceiling on the building site, the mounting plates are removed and the ceiling cut-outs are determined correctly-aligned. Inaccuracies which occur during the laying of industrially prefabricated slab elements can be compensated for by the use of the mineral fibreboard. The mineral fibreboard always offers enough scope for adjustments. The KompaX® system for on-site mixed concrete and prefabrication consists of the three types KompaX®1, 2 and 3. A large number of front rings offers you every possibility: Front rings with fixed opening dimensions, elastomer front rings for facing concrete, individual Styrofoam moulded parts and mineral fibreboards. Installation depths for luminaires and loudspeakers can easily be adapted up to 200 mm*. In addition to ceiling installation, the KompaX®3 system also allows installation in on-site mixed concrete and prefabricated walls. Installation in an on-site mixed concrete ceiling (KompaX®1, 2, 3) Snap-in the front ring on the housing and open the required conduit or cable entries. Position the prepared housing and fix it to the housing using 4 nails. Insert the conduit and the support conduit (supplied) (only KompaX®1 and 2). If necessary, fit an intermediate frame and then snap-in the rear part. To prevent any upward movement, secure the housing to the reinforcement with tie wires or similar. The ceiling can now be cast. After striking of the formwork, saw open the visible front part with a jig saw so that the luminaire or the loudspeaker can be installed. The shape-retaining KompaX® installation housings are especially robust and have proved their worth on the building site. The high-quality plastic and the special design stand up to both the dynamic forces which occur during processing and the rougher treatment found on building sites. The KompaX® housings with mineral fibreboard make possible variable and exact-fitting installation openings. Inaccuracies which occur during the laying of industrially prefabricated slab elements can be compensated for by using the mineral fibreboard. Installation in an on-site mixed concrete wall (KompaX®3) By using the stabilising installation kit, KompaX®3 housings can also be installed in the wall. Fix the housing to the working formwork using at least 4 nails (any fitting to the opposing formwork must be clarified on the building site). Fit the installation kit and – if necessary – the intermediate frame to the housing. For additional security, fix the housing to the formwork using tension wires or cable ties on the three loops, or, for facing concrete, to the reinforcement.
