Designing a Test System for Your Needs
Testing isn’t about rejecting product. It’s about shipping the maximum amount of product that meets your
customers’ specifications — each and every time. Your test system should be designed for your particular
application, whether you must meet the most exacting customer requirements or are testing to your own
internal standards to maintain your quality reputation.
Simple Test Systems
Eddy Current Testers
For many applications, a simple eddy current test instrument can meet your specifications. Copper water tubing, for
example, is often tested for surface cracks, pinholes and other defects, in conjunction with a coiler or recoiler using a
one or two channel instrument such as the MultiMac®. A Coil Platform to hold and position the test coil may be all that
is needed to complete the system.
Eddy current testers can be installed in-line with many production operations, such as welding, drawing, straightening
and cold forming. Insulated wire and cable can be tested for breaks or welds with a simple tester such as the
Minimac®.
Ultrasonic Testers
For some simple ultrasonic test applications, a two or four channel Echomac® FD-5 with fixed transducers may be
sufficient for mounting on your weld line with irrigated test shoes, a bubbler or similar couplant device, or with an
existing “spin the tube” immersion system for full body coverage.

Flux Leakage Testers
Flux leakage technology has long been one of the preferred methods for testing carbon steel heavy wall tube and pipe
for OD and ID surface defects and defects within the wall. By using MAC’s Transverse & Longitudinal Rotoflux®
Rotaries, tube producers have the technology to comply with OCTG requirements that specify the detection of defects as
small as 5% on OD and 5% on ID, depending on material type and condition.
By combining one or more eddy current, ultrasonic or flux leakage testers with sophisticated electronic controls and
precise mechanical components for handling and positioning your material and test sensors, you can achieve optimum
performance on even the most difficult test applications at production speeds.

Tube & Pipe Applications
WELDED & SEAMLESS STEEL ALLOY TUBE
IN-LINE
OFF-LINE
An eddy current test for stainless tube could incorporate a
dual channel tester providing two separate coils testing at
different points on the line to detect weld zone defects and to
inspect the full circumference for base metal defects. Test
components would include the MultiMac with two channels,
an encircling test coil and a sector test coil and Coil
Platforms.
A typical test station for inspecting welded steel tube
might include an Echomac FD-5 and Echomac
Rotary ultrasonic test system to measure wall
thickness and detect longitudinal defects, such as
incomplete welds; a MultiMac eddy current test to
detect small, short incomplete welds, inclusions,
voids or cavities; a Varimac® electromagnetic
comparator for checking alloy; Coil Platforms and
Elevating Tables, Automatic Markers, a Learn Drive
with Auto-Diameter for automated adjustments of
timing and positioning; and a Feed System, with feed
table, accept and reject pockets.
For either welded or seamless tubes that are further
processed through cold drawing and where requirements are
stringent, the Echomac ultrasonic rotary may be the most
appropriate tester, even on smaller diameters.

MEETING INDUSTRY STANDARDS FOR OIL COUNTRY TUBE AND PIPE
An increasing demand for heavy wall tube for OCTG
applications has resulted in developments in flux leakage
technology that allow detection of transverse as well as
longitudinal defects. Systems incorporating both flux
leakage and ultrasonic tests provide the most
comprehensive inspection to meet both API, ASTM, DIN, and
EN standards(Such as API 5L & ASTM A252).
A recent MAC designed system utilized a Rotary Rotoflux unit
for the longitudinal defect detection, and a second rotary
Rotoflux unit for the transverse defect detection. An Echomac
UT tester measures wall thickness and detects laminations.
Additional components in the system are a Demagnetizer and
articulating roll feed system for upset pipe ends. All
components are installed on a Triple Guide Roll Bench.

Tube & Pipe Applications
HEAT EXCHANGER TUBE
With an Echomac UT rotary, MAC can cover a large OD
dimensional range of longitudinally welded or seamless
precision drawn tubes made of chrome steel, austenite,
titanium alloys, copper, and other metals. At high
throughput rates, depending on product diameters and conditions, untested ends of 50 mm can be achieved.
The system includes the proprietary Echomac FD-5
electronics up to 32 channels with full network support for
remote viewing and control. The multi channel display
screen can provide both A-Scan and strip chart views of all
channels simultaneously. The system can test to ASTM
E213 & EN 10893-10 Standards, among others.

COMPLEX AUTOMOTIVE TUBE
MAC has successfully installed a Rotoflux longitudinal flux
leakage tester to inspect ERW welded, normalized,
cold-worked and straightened carbon-steel tubes used for
automotive suspension structures and cross members with
geometrical variances in the wall thickness.

Specific defect detection includes weld defects, internal
and external cracks, slivers, incomplete welds, and weld
porosity. The Triple Guide Roll Bench allows for quick
change-over and centers the product for increased
accuracy. The EZ drop feature is used on the conveyors for
the more delicate handling of material. The system is used
in-line as a final test. The system can test to ASTM E570 &
EN 61000, and other standards.
DETECTING SIGMA PHASE
Sigma Phase, a condition that can cause tubes or bar to
become brittle and lose their toughness and corrosion
resistance is caused by extensive heat treatment. It has
significant length and is not a single point type defect thus
creating quite complex testing requirements. Using a
MultiMac tester with an absolute channel, special coils,
and a standard provided by the customer, sigma phase
condition up to 2.6% of the tube wall cross section, has
been detected. System can test to ASTM A923 Standards.

FERROUS INCLUSIONS IN NON-FERROUS TUBE
Metal inclusions such as filings from finning tools that are introduced into a tubular product during processing can be
as small as 3 mg. Therefore they are not commonly detected by using a simple eddy current coil. In this instance a
flux leakage Magnetic Inclusion Detector (MID) must be introduced to the system for better results. The MultiMac
electronics combined with a special coil sensor provides the necessary DC field required to detect the ferrous inclusion.

Bar & Billet Applications
FERROUS INCLUSIONS IN NON-FERROUS BAR
For the detection of small ferromagnetic inclusions and stringers in nonmagnetic stainless steel rods and bars, MAC’s
Production Comparator® PC-VI with null test coils may be used in off-line or in-line applications. The PC-VI can inspect
most austenitic grade products in various configurations including rounds, hexes and custom shapes. Both tube & bar
inclusion detection systems can test to ASTM E309, EN 10246-3, & DIN 17679 standards.
INSPECTING COLD DRAWN CARBON

The MultiMac eddy current (EC) rotary system utilizes
probes that spin around the circumference of the bar to
detect longer longitudinally oriented surface defects such
as seams, laps, scabs, and cracks. The EC coil system
utilizes an encircling coil on a Coil Platform to detect
shorter defects such as short cracks, seams, scabs, and
pits. In addition, an EC coil test will penetrate further into
the material and, depending on the test parameters
chosen, can detect some subsurface anomalies as well.
When testing magnetic materials for defects, a magnetic
saturation system must be used. MAC has coil platforms
that use direct current (DC) saturation to provide adequate
magnetization. System can test to ASTM A564 standards.
TESTING HOT ROLLED BAR
Also available is the MultiMac Rotary for inspecting products such as Black bar.
The MultiMac Rotary has a high sensitivity to surface conditions and oblique
defects and works with AIR RIDE, along with Distance Compensation to protect
the probes and inspect the bar despite surface scale. The MultiMac Flaw Verify
feature properly eliminates most false rejections caused by residual surface
scales, thus making shot blasting a non-requirement. This system can test to
ASTM A29 standards.
The Rotomac® BQ can operate in extreme conditions, such as material
temperature above the Curie Point. This eddy current system combines stationary
and rotating probes that can be mounted directly in a hot rolling bar and wire mill
to detect seam type defects. This system can test to ASTM E1033 standards.
AIR RIDE Rotary
ROUND & SQUARE BILLET TESTING
MAC has supplied an ultrasonic billet test system to
inspect for internal defects in hot rolled 9” (228.6mm)
square and round billets up to 9” (228.6mm) diameter, and
an eddy current test to detect flat surface and corner
defects of square billets. (MIL STD 2154)
The UT system uses 36 channels of Echomac UT
electronics with custom built mechanics. The eddy current
system includes custom designed mechanics, 8 channels
of MultiMac electronics with rotary probes for the flat
surfaces, and 4 sector coils for the corners.

The Minimac® MAC 40 eddy current tester is generally
the best choice to inspect wire, rod, and insulated cable.
Encircling coils detect short surface and subsurface flaws
such as cracks, butt welds, inclusions, and other defects
in steel, stainless alloy or non-ferrous wire.
Eddy Current system for aluminum strip
By using a Minimac MAC 40 eddy current tester
coupled with a rectangular differential coil, MAC is
finding laminations in silver bonded copper strip used for
manufacturing electrical contacts. A layer of silver is
bonded to the copper strip to provide better electrical
contacts, but during the process, gaps or laminations
between the silver and the copper develop and need to
be detected.
A high frequency option is available to detect welds or
brazes in small diameter material such as tungsten
filament wire. A Coil Platform such as the CP 10 or 15
would be appropriate for typical diameters of cable and
wire. For more demanding applications, The MultiMac
AC or the MultiMac SM is also available.

CUSTOM INSPECTION SYSTEMS
FOR PLATE, SHEET, AND STRIP
MAC has eddy current and ultrasonic custom test
systems for inspecting ferrous and nonferrous strip,
plate, and sheet. Eddy current systems can test for
surface defects while ultrasonic systems have been
designed to do 100% inspection for lamination type
defects on sheets and plates up to 5 meters in width.
Ferrous inclusions in nonferrous sheet can be detected
with MAC's MID test technology.
In addition, MAC’s Echomac FD5 electronics may be
integrated with existing ultrasonic immersion,squirter,
bubbler, and other types of NDT equipment as well as
incorporate C Scan software. Signal to noise ratios
increase while increasing defect detection all without
sacrificing speed when using MAC’s Multiplexing feature
in the Echomac FD5 ultrasonic tester.

Electromagnetic Coils
A sensitive low-frequency Production Comparator instrument
with highly selective circuits which permit it to distinguish
between changes in test signal phase, amplitude or harmonic
distortion. Highly selective acceptance within a narrow range
can be achieved. Optional multi-frequency software allows
simultaneous analysis of 8 frequencies to meet complex test
requirements. The PC-VI can be used to detect variations in
case depth, core hardness, grade and structure in carbon
steel products.

Flux Leakage Rotary
An eddy current rotary used in conjunction with coils can
provide 100% coverage in detecting seam and weld type
surface and subsurface defects including cracks, laps, and
slivers.
Another method for testing parts and tubular products
is MAC’s Rotoflux flux leakage system. This
technology allows for the detection of transverse and
longitudinal defects in heavy wall material. MAC
recently installed a flux leakage system for inspecting
complex automotive tube with varying wall
thicknesses within the cut lengths.

Echomac FD5 - UT Instrumentation Setup Display
The new Echomac FD-5 is now available in a cabinet with rack mount display and slide out keyboard. The A-Scan screen, shown above, displays detection of an OD surface notch using shear waves that also detect ID defects. The horizontal bars indicate gate thresholds. The strip chart display in
the lower portion of the screen, shows the peak amplitude of the signal within the gate.
MAC’s proprietary software controls the instrumentation, displays setup parameters and simultaneous A-scan and strip
chart for all channels. The software also features four independent flaw gates in each channel. The FD Series can be
used with rotary, immersion, squirter, bubbler or other types of ultrasonic systems. Older UT instruments can be
upgraded without replacing transducers.

ROTOFLUX® INSTRUMENTATION
The Rotoflux multiplex electronics, include 24 separate
channels for longitudinal and up to 48 channels for
transverse systems. Sensitivity, filters, and thresholds for
each probe are set through on-screen menus, and related
parameters are set with a mouse and keyboard. The
software operates on a Windows® platform to store setups
and results.
Setup of flawtrack output delay, applicable to any of six
outputs, and end suppression is also controlled by software.

Magnetic Flux Leakage Testers to Detect Transverse & Longitudinal Flaws in Heavy Wall
Magnetic Tube
LONGITUDINAL ROTOFLUX® ROTARY
To detect longitudinal defects, the material under test is driven through a
rotating headplate which includes magnetizing coils and test probes.
Transverse magnetism is used to find longitudinal defects such as seams, laps,
and weld line defects. A special mode of operation can be selected to suppress
signals for acceptable welds in welded steel tube.
The Rotoflux rotary head is usually mounted on a slide and elevate mechanism.
This mechanism allows the housing to be positioned correctly with respect to the
test material, or moved away from the drives for convenient access during
calibration, servicing, or changing pole sizes.
Longitudinal Rotary
TRANSVERSE ROTOFLUX® ROTARY
To detect transverse defects, the magnetizing poles are placed in a fixed
position perpendicular to the axis of the material under test. The material passes
through this magnetic field and flux leakage signals generated by transverse
defects are detected by rotating sensors.
By using the transverse defect detection capability and the longitudinal detection
capability, tube producers have the technology to comply with API and ASTM
requirements such as API 5L and ASTM E570.

Selecting the Appropriate Test Sensors
Eddy current test sensors interact with material under test to provide data which is processed by the instrument.
Two primary types of eddy current sensors are encircling/sector coils, and rotary test probes.
ENCIRCLING OR SECTOR TEST COIL TECHNOLOGY
In encircling/sector coil technology, the product under test passes through or adjacent to an
electrical test coil which has been excited by an alternating current. This induces a flow of
eddy currents around the test material, or, in the case of a sector coil, in the area under the
coil. Short, intermittent anomalies or flaws cause a variation in the eddy current pattern
which the instrument detects. Absolute, differential, or combinations of both coils are
available.

ROTARY PROBE TECHNOLOGY
In rotary probe technology, the product under test moves longitudinally through the
rotating test probes resulting in a helical search pattern. As the probe passes over a
defect, variations in the induced eddy current pattern are detected. The minimum flaw
length which can be consistently detected is a function of the rotary speed, size, and
spacing of the probe and the throughput speed of the material.
Eddy Current Rotary for bar testing
Current MAC rotaries feature continuously variable high speed rotaries (1800 - 6000
RPM), and multi-probe headplates to detect shorter defects without sacrificing
throughput speed. Similar results can be obtained by holding the test probe stationary
and rotating the material past the probe. Rotary testing is the method of choice for
detecting seam type surface defects in non-magnetic and magnetic grades of wire and
bar. MAC has rotary mechanics for up to 180mm diameter material.

Encircling/Sector Test Technology
• Detect short surface and some subsurface defects, on or off-line, in magnetic
and non-magnetic wire, bar and tube
• Inspect welded tube for short ID or OD defects in the weld zone or on the full
circumference
• Test uniform cross sectional material, including squares, rectangles, hex and
round
• Inspect small diameter wire or tube for short defects
• Check continuity and locate welds in single and multi-conductor insulated wire
and cable
Rotary Probe Test Technology
• Detect seam type surface defects in cold drawn wire or cut length bar stock
• Inspect in-line with continuous wire operations such as wire drawing, parts
forming, re-spooling, or straight and cut
• Inspect cut lengths, usually off-line
• Test parts, such as small shafts and bearings for longitudinal surface defects

MAC offers custom design feed and
handling systems for many specific
applications, including for material up to
14” diameter. These systems can
include conductor controls to allow
complete command of the test bench,
multiple test instruments and pinches.
Extensive input/output configurations
can be handled by programmable logic
controllers (PLC).
“V” ROLL TEST BENCH
TRIPLE GUIDE ROLL TEST BENCH
MAC’s standard test
bench utilizes 120
degree “V” rolls and
pinch stands to
support and
position the test
material. The fixed
bottom “V” rolls, in
conjunction with a
flat top roll, provide
3 points of contact and ensure firm support for the
test material, eliminating vibration that can cause
false indications.
A constant center triple guide
roll bench is another option for
mounting the various
mechanical components for
MAC test systems. The bench
eliminates vibrations from the
test material that can cause
false reject signals.
Automated or manual controls adjust the position of
the ”V” rolls to the size of the test material. Drive
Mechanisms provide forward movement of the test
material through the coil platforms and rotary
mechanics where needed.
Individual elevating platforms are usually included on
the test bench for positioning larger rotary mechanics.
90 degree rolls are also available for square material.
Auto diameter controls are available to automate
adjustments of the testers and drives when the test
material diameter is changed.
COIL PLATFORMS & DRIVES
Mechanisms to precisely hold and position test
instruments, test coils or probes, and drive the
product through the test, are essential for accurate,
consistent test results. MAC offers a wide range of coil
platforms, drives, elevating platforms, and other
accessories.

A triple is mounted between
each test station on the bench.
Each triple uses three hardened steel rolls driven by a
separate AC motor to center the test material. A frequency
converter controls the AC motors to guarantee equal speed for
all of the rolls. Slide mechanisms are available to allow
access to test heads for off-line setup and maintenance.
