The known major difficulty to overcome when you want to dry an emulsion and to trap droplets of actives in a polymer matrix is prevention of phase separation and coalescence during the drying process. The novel high active loading dry emulsion technology paves the way to a broad range of applications, as a powder or a film. By creating the atomizer using well-understood silicon fabrication techniques, much tighter control can be achieved in hole position, shape, and proximity (and consequently better control over the spray) than can be achieved by conventional metal machining. Applications include micro-fine coatings, nebulizers (a droplet size of 2-5 micrometers is ideal for inhalation deep within the lungs), diesel and gasoline fuel injectors, and similar tasks where precise control is necessary. The technology is simple in concept. By using well-understood silicon fabrication techniques, the atomizer can produce dramatically closer tolerances in hole size, hole shape, and in coflow (accompanying gas) outlets. Because the atomizer is built up of multiple bonded layers of silicon and Pyrex, virtually any network of conduits and “plumbing” is possible behind the face of the atomizer. Hole sizes of 1-10 microns are achievable, which are difficult to achieve with consistency in a machined metal atomizer, for example. In addition, accurate and very close hole positioning and a variety of hole shapes can be achieved that cannot be achieved in metal fabrication. Holes need not be symmetrical. Any shape that can be fabricated in silicon is possible. Because the atomizer is built up of multiple layers of silicon and Pyrex stacked and bonded together, almost any internal fluid and gas delivery network can be designed into the atomizer head. Many different configurations are possible to suit a wide variety of applications. Thus the atomizer offers tight control over droplet size, droplet size distribution, pressure, flow rate, and droplet velocity. The atomizer can deliver essentially mono-disperse sprays. Unlike conventional technology The proposed silicon atomizing technology produces a spray having droplets with a mean diameter of 10 micrometers or smaller. The size range of the droplets produced is very tight. The technology uses a gas co-flow to help control the momentum of the emerging droplets, but does not need to use gas to form the droplets themselves (although the “plumbing” behind the atomizer head is a matter for application-specific design). As a result, there is a small gasliquid mass ratio, yet the atomizer is capable of substantial throughput of atomized liquid. Basically, the atomizer forms droplets from a jet of liquid through Rayleigh breakup, and flows a gas against the droplets to inhibit coalescence of the droplets. Holes in silicon can be closer together, may be symmetric or asymmetric, can be interspersed with outlets for co-flow gases (to help regulate droplet velocity and momentum), and will show less overall wear during use than do holes in metal. Silicon fabrication results in a product that is highly stable during long production runs (comparable to silicon chip manufacturing in this regard). It can be made for different ceramic materials (Al2O3, SiC, Cesic) depending on the application required, with different mixing angles, inner canal geometry and inner surfaces for optional catalytic deposition. The mixer is highly chemical resistant, and can be used in temperatures up to 1450°C -- well above those achievable with a stainless steel mixer. The ceramic static mixers are particular suitable for a catalytic coating. The production process comprises the cost-efficient rough casting of PU foam, followed by subsequent wetting with a ceramic slicker (SiC, Al2O3, ZnO2 or other), drying, sintering and, finally, shape cutting. A set of 140 different mixer prototypes are now in place at six customer sites, being tested with respect to mixing quality, pressure drop characteristic, heat transfer coefficient, thermal shock, and thermal conductivity.
