Methven P06001279 Revision A, 22/11/2021 Page 4 DETAILED WORK INSTRUCTION 1 Preparation 1.1 Please make sure all Aggreko HSE Standards and Risk Assessments applicable with the tasks in this document are followed. NOTE Some tasks cannot be carried out In Field due to lack of equipment, customer power supply (main Circuit Breaker cannot be closed and opened many times) and local legislation preventing disconnection of customers cables from the electrical system once commissioned. 1.2 Ensure oil level is within limits and all visual safety checks have been completed. 1.3 Make sure the generator is up and running to ensure the engine oil has achieved operating temperature. 2 Pre – start up fuel level check (Depot only) 2.1 Ensure the internal fuel tank supply and return pipes are connected to the fuel changeover valve. Fuel change over lever is selected to the left position (towards the radiator). As shown by fuel change over switch label. See Figure 1. Figure 1 2.2 Check the fuel tank gauge and confirm the level using a dipstick or a torch to verify that the gauge reading is correct. The fuel gauge reading should correspond to the fuel level in the fuel tank. 3 Oil Sampling CAUTION The engine oil will be very hot. Suitable gloves must be worn. 3.1 The oil sample must be taken while the engine is running and at operating temperature. 3.2 Prepare oil sample bottle, complete form, and sample bottle label. See Figure 2. P06001279 Revision A, 22/11/2021 Page 5 Figure 2 3.3 Remove rubber sample point cover and clean sample point. See Figure 3. Figure 3 3.4 Fit sample valve operating nipple to sample valve. 3.5 Fit clean tube to sample valve-operating nipple. 3.6 Press down on valve. 3.7 Allow ¼ litre of oil to flow into a waste container. 3.8 To stop the flow, release the pressure on the valve. 3.9 Place sample bottle at end of tube. See Figure 4. Figure 4 P06001279 Revision A, 22/11/2021 Page 6 3.10 Repeat step 3.6 to get the oil to flow. 3.11 Fill the oil sampling bottle. 3.12 Remove sample tube, clean sample point and refit rubber sample cover. 4 Test bund spillage alarm 4.1 Close the main circuit breaker (Depot Only) 4.2 Lift the warning bund switch. This should give a warning which will appear on the Deepsea controller. 4.3 Lift the Shutdown bund switch. The engine should stop immediately, the main circuit breaker should open, and the Deepsea controller should display a ’Fuel Spillage’ alarm. See Figure 5. Figure 5 5 Apply LOTO IMPORTANT All personnel that isolate energy sources must be competent and authorised in accordance with the Aggreko Energy Safety Rules (minimum level of authorisation under ESR’s is LOTO LV) and must have a valid individual Letter of Electrical Authorisation (LEA). 5.1 Isolate the genset from all energy sources in accordance with the Energy Safety Rules and LOTO procedures, refer to P06001110. P06001279 Revision A, 22/11/2021 Page 7 6 External Visual examination of the equipment Figure 6 refers to the visual examination of the equipment. 6.1 Walk around the generator stop and check for any physical damage, lose or missing parts. 6.2 Check the exhaust rain cap is fitted, functional and free. Figure 6 7 Canopy door lock lubrication 7.1 Lubricate the canopy door handles and locks with WD40 or similar lubricant. See Figure 7. Figure 7 7.2 Slide back the door lock guard to ensure the internals of the door lock are lubricated. 7.3 Using the correct key operate the door lock. The correct key type is 805. 7.4 Ensure the door locks are not seized and that all doors can be securely closed. P06001279 Revision A, 22/11/2021 Page 8 8 Starter Battery Testing 8.1 Carry out In Situ battery testing on both batteries. See Figure 8. Refer to P06000828. Figure 8 9 Drive belt and alternator check 9.1 Remove the alternator belt guard. See Figure 9. Figure 9 9.2 Remove the alternator drive belt. See Figure 10. P06001279 Revision A, 22/11/2021 Page 9 Figure 10 9.3 Check the charging alternator, tensioner and idler pulleys for signs of bearing wear, damage, or misalignment. 9.4 If excessive play is detected in either the tensioner, idler pulley or alternator bearings these should be replaced to prevent a failure occurring during operation. 9.5 Check the condition of the alternator drive belt. 9.6 Replace the alternator drive belt if any abrasion, cracking, or tearing is seen, and if oil or fuel has spilt on to the belt, then check the belt tension. 9.7 Check the alternator drive belt area is free from oil, diesel, or coolant leaks. 9.8 Check that the coolant hoses are secure. 9.9 Refit alternator drive belt and tension. 9.10 Refit the alternator drive belt guards. P06001279 Revision A, 22/11/2021 Page 10 10 Air Filter Check 10.1 Loosely untighten the jubilee clip securing the air filter in place. See Figure 11. Figure 11 10.2 Remove the air filter. See Figure 12. Figure 12 10.3 Extract the air filter carefully, when removing the filter try to ensure that dust and dirt do not enter in the air intake pipe work. 10.4 Clean the air filter housing using a damp cloth. 10.5 Inspect the air filter to assess if the filter can be cleaned or needs replacing, If the seals on the filter base and top are damaged the filter should be replaced. 10.6 If the air filter is to be reused then blow compressed air through the element from the inside outwards, using a maximum air pressure of 30 psi (depot only). 10.7 Fit back or install a new air filter. P06001279 Revision A, 22/11/2021 Page 11 11 Main Alternator Check 11.1 Use a brush or cloth to clean the alternator cover area. See Figure 13. Figure 13 11.2 Use 10mm Socket or spanner to remove the alternator lid. 11.3 Check all fittings and terminals to ensure there are not any loose connections. See Figure 14. Figure 14 11.4 Check to ensure cables and control wires are not chaffing, there should not be any lateral movement in the cables. See Figure 14. 11.5 Use compressed air to blow out any dust and dirt (depot only). 11.6 Refit the alternator cover. P06001279 Revision A, 22/11/2021 Page 12 12 Control Panel Check 12.1 Check the switches are working on the front panel. See Figure 15. Figure 15 12.2 Open the control panel door, check all wiring for any loose connections. All wiring should be secure and not allow for any loose contacts. See Figure 16. Figure 16 12.3 Check earth wiring is secure, and contacts are clean and rust free. 12.4 Check that all bus bars nuts and bolts are secure. 12.5 Use compressed air to blow out any dust and dirt. (depot only). P06001279 Revision A, 22/11/2021 Page 13 CAUTION Do not blow the compressed air onto any part of your body. 13 Check the coolant system level 13.1 Slowly undo the radiator cap, wearing gloves and with a rag in your hand, replace the cap if seal is damaged. See Figure 17. Figure 17 13.2 Check the coolant level is to the top of the radiator header tank or check via the coolant system level sight glass fitted to the radiator header tank. The correct level is that the coolant should be at the bottom of the filler neck or above the MIN mark on the sight glass. 13.3 Check the level of the expansion tank is up to the cold fill line. 13.4 Check the coolant is not contaminated with oil. 13.5 Check the cap fits securely ensuring the coolant system will pressurise. 14 Check Coolant concentration 14.1 Test the concentration of the coolant. Refer to P06000880. P06001279 Revision A, 22/11/2021 Page 14 15 Internal Visual Examination 15.1 Check the exhaust lagging is securely fitted. 15.2 Check the condition of the hoses and rubber pipes, look out for signs of perishing or that they are going brittle. 15.3 Check that all engine wiring harnesses, connectors and multi-plugs are secure and not chaffing. See Figure 18 Figure 18 15.4 Check all securing clamps to ensure they are secure and have adequate clearance. 15.5 Check for any components that may vibrate once the engine is running. 15.6 Check the condition and security of the engine mountings and support brackets. 15.7 Check the fuel cap is fitted and the seal is intact. 15.8 Make sure the safety label is in the correct language and is not damaged. 15.9 All components should be secure and replaced if damaged. 15.10 In the radiator compartment, carry a visual inspection of the radiator checking for signs of damage or leaks. 16 Replace engine oil and oil filter CAUTION Components will be hot, ensure correct PPE is worn. 16.1 Place the oil drainpipe into the waste oil vessel and remove the oil filler cap from the rocker cover. 16.2 Pump the waste oil into the waste oil vessel to prevent Oil spillage into the canopy. 16.3 Place a drip tray under the oil filter. 16.4 Using a 36mm spanner/socket remove the filter lid and then the filter. See Figure 19. P06001279 Revision A, 22/11/2021 Page 15 Figure 19 16.5 Lubricate the new oil filter seal with engine oil and install by turning clockwise on to the oil filter head. Once the oil filter touches the oil filter head tighten by turning another ¾ of a turn by hand. 16.6 Install the new engine oil using a funnel and clean jug by pouring in slowly through the oil filler cap. Fill to the full mark or within the crosshatch markings on the dipstick, oil level should not be above the full mark. 16.7 Refit oil filler cap. P06001279 Revision A, 22/11/2021 Page 16 17 Cleaning the Centrifugal Oil Cleaner CAUTION Do not try to remove the centrifugal oil cleaners cover less than 60 seconds after stopping the engine. 17.1 Locate the oil centrifuge and unscrew the cover. 17.2 Loosen off the rotor screw by about one and a half turns. Never strike the rotor directly as this can damage the bearings. See Figure 20. Figure 20 17.3 Lift out the rotor and clean then loosen off the rotor screw. 17.4 Hold rotor and tap lightly on rotor screw so rotor cover comes loose from bottom plate. 17.5 Remove the strainer from the rotor cover. 17.6 Remove the paper insert. 17.7 Remove any deposits inside the rotor cover off with a scraper and then clean all parts in diesel oil. IMPORTANT If the deposits on the paper are thicker than 28mm (1.1in), the centrifugal oil cleaner must be cleaned more often. 17.8 Check for any damage or blocked nozzles. 17.9 Fold and fit a new paper insert on the inside of the rotor cover. See Figure 21. P06001279 Revision A, 22/11/2021 Page 17 Figure 21 17.10 Build centrifuge back up ensuring that new O-rings are fitted if available. 17.11 Ensure that rotor rotates freely before re-fitted the centrifugal oil cleaner housing. 17.12 Re-fit housing torque lock nut. Torque lock nut to 20 Nm (15 lb/ft). 18 Replace Primary Fuel Filter (Racor) 18.1 Place a drip tray under the Racor filter housing to prevent diesel spillage into the canopy. See Figure 22. Figure 22 18.2 Remove the Racor filter lid by turning the brass handle anti-clockwise and remove the Racor filter. If the Racor filter cone is extremely dirty, then clean diesel from the fuel filter can be poured into the top of the housing to remove the dirt build up. P06001279 Revision A, 22/11/2021 Page 18 18.3 Drain the Racor filter housing by turning the drain plug clockwise, leave draining until all the fuel and water have drained. 18.4 Tighten the drain plug by turning it anti-clockwise. 18.5 Fill the housing with clean diesel, making sure to use a clean vessel. 18.6 Install the new filter. 18.7 Refit the housing lid by turning the brass handle clockwise. The lid should fit snuggly and be tightened by hand. 19 Pre-Fuel Filter and Main Filter Replacement 19.1 Place a drip tray under the Pre-Fuel filter to prevent diesel spillage into the canopy. See Figure 23. Figure 23 19.2 Unscrew and remove cover of the Pre-Fuel filter. 19.3 Slowly lift and remove the filter from its housing and dispose of in the correct waste receptacle. 19.4 The filter housing should drain back to the tank automatically. 19.5 Inspect filter housing for any signs of dirt or damage. 19.6 Repeat steps 19.1 - 19.5 for the main filter. 19.7 Install new Pre-Filter and O-ring and main filter and O-ring. IMPORTANT Do not pre-fill the fuel filters prior to installing on the engine as unfiltered fuel will enter the engine. 19.8 Re-fit the filter covers. P06001279 Revision A, 22/11/2021 Page 19 19.9 Bleed the Fuel System 19.9.1 Attach a clear plastic hose to the bleed nipple on the engine block. Place the end of the plastic hose in a container that holds at least 5 litres. See Figure 24. Figure 24 19.9.2 Unscrew the hand pump handle and pump until fuel comes out the hose. See Figure 25. If the fuel system is empty, it is necessary to pump approximately 100 strokes to draw up the fuel. (Depending on the installation, more pump strokes may be required before fuel comes out). Figure 25 P06001279 Revision A, 22/11/2021 Page 20 19.9.3 19.9.4 19.9.5 Close the bleed nipple and remove the plastic hose. Remove LOTO refer to P06001110. Start the engine and leave running to expel any air in the system. 20 Running Checks CAUTION The work area will be noisy; will have moving parts and all components will be hot. Ensure correct PPE is worn. 20.1 Look for contact between hoses & pipes with other engine parts for resultant wear. See Figure 26. Figure 26 20.2 The engine must be left running until instructed to shut it down. 20.3 With the engine running visually inspect the engine, fuel system, radiator, and exhaust system for any leaks. 20.4 Check the exhaust outlet for any signs of smoke. NOTE In cold ambient temperatures white smoke may be visible on initial start-up, this could be unburnt fuel as the engine cylinders are still cold. P06001279 Revision A, 22/11/2021 Page 21 21 Check that Deepsea controller is displaying the correct critical readings 21.1 Check oil pressure. The minimum oil pressure is 43.5psi. 21.2 Check coolant temperature. The temperature should not exceed 95°c with the engine off load. 21.3 Check the battery charger voltage output, Battery charger output limits are 25.5Vdc – 29.0Vdc. WARNING LV gloves rated to EN 60903 standards must be worn when carrying out all Live testing. 21.4 Output Voltage 21.4.1 21.4.2 Whilst the engine is still running, close the main Circuit Breaker (depot only). Use a multi meter, with fused leads and measure all phase to phase and phase to neutral and earth voltages at the generator bus bar. The output tolerance is ±1%. See Figure 27 and Figure 28. Output Frequency 21.5 21.5.1 21.5.2 Whilst the engine is still running, close the main Circuit Breaker (depot only). Use a multi meter with fused leads to measure the generator output frequency at the generator bus bar. The Deepsea controller should be displaying the same voltage. The frequency tolerance is ±0.5%. See Figure 27 and Figure 28. Figure 27- Testing busbars using LV gloves P06001279 Revision A, 22/11/2021 Page 22 Figure 28 22 Emergency Shutdown Test 22.1 Ensure the main Circuit Breaker is closed (Depot Only). 22.2 Press the Emergency Stop button. The generator should stop, and the circuit breaker should open. See Figure 29. Figure 29 22.3 Check the Deepsea controller is showing an emergency stop alarm. See Figure 30. Figure 30 P06001279 Revision A, 22/11/2021 Page 23 23 Check DEF Tank Level 23.1 Check the DEF tank level from the Deepsea controller. If below 100% then top up will be required. See Figure 31. Figure 31 23.2 Apply LOTO, refer to P06001110. 23.3 Top up the DEF tank until it reaches 100%. 24 Check the engine oil level 24.1 Wait approximately 5 minutes before checking the engine oil level. 24.2 Check the engine oil level using the dipstick. Make sure the dipstick is kept in a vertical position so that the oil does not run up the dipstick and give a false reading. See Figure 32 and Figure 33. The oil level should be to the FULL mark or be within the crosshatch markings on the dipstick. Figure 32 Figure 33 NOTE Oil contaminated rags should be disposed of as contaminated waste. 24.3 Recheck the engine oil level and top up if required. P06001279 Revision A, 22/11/2021 Page 24 25 Jet Wash Exterior of Canopy (Depot only) 25.1 Open the canopy side doors and jet wash the radiator from the outside. See Figure 34. 25.2 Ensure the jet wash is set to ‘fan’ or ’low pressure’ setting and move the jet wash slowly and horizontally to the radiator so that the radiator fins do not bend from the water pressure. Figure 34 25.3 Close the canopy side doors and jet wash the outside of the canopy. CAUTION Ensure correct PPE is worn, including a face mask and waterproof clothing where required. 26 Jet wash inside canopy (Depot Only) IMPORTANT Do not aim the jet wash directly onto the main alternator top box, into the main alternator air outlet, engine ECM’s or battery charging alternator. 26.1 Open all canopy doors. 26.2 Follow instructions for jet washing as per M05200009. 26.3 Jet wash the inside canopy. 26.4 Drain the bund of the canopy after the jet wash is complete. P06001279 Revision A, 22/11/2021 Page 25 27 Generator check after jet wash (Depot Only) 27.1 Remove LOTO, refer to P06001110. 27.2 Start the engine and leave to run for 2 minutes to ensure that the jet wash process has not created any additional faults on the generator. 27.3 Check the Deepsea module to ensure engine and alternator information is displayed correctly to verify that washing has not caused any electrical faults. 28 Update service labels 28.1 Remove old service labels and ensure the hours are correct. 28.2 Fill in details of service on the new label and place on the control panel. See Figure 35. Figure 35 29 ARM Check (If fitted) 29.1 Check that ARM is operational, the asset is connected, and the data is valid / up to date.
