Exothermic welding is a simple self contained method of making high quality
electrical connections for welding copper to copper, copper alloy such as brass,
bronze or copper to steel.
The exothermic welding system uses the high temperature of reaction of
powdered copper oxide and aluminium. The reaction takes place in a graphite
mould, which is machined according to the conductor sizes to be welded and
reaction last a few seconds only and the process requires no external power or
heat source, making it completely portable and ideal for field use.
Typical applications include earthing of sub-stations and power plant, cathodic
protection, rail connections, lightning protection, telecommunications, etc…
An exothermic welding shows a lot of advantages in comparison to mechanical
or crimping systems.
As it is a molecular weld it will not be affected by high current surge. It can be
shown by tests that the electrical conductor will melt before the exothermic weld
when subject to high short circuit current.
The weld metal has the same melting point as copper and the cross section of the
weld is higher than the cross section of the conductors to be welded so that the
current carrying capacity is greater than that of the conductors.
In addition to copper material such as brass, bronze, stainless steel, steel rail,
etc… may also be welded. The result will be a connection composed of an alloy
without dielectric influence at the exothermic weld point and totally unaffected

Welding procedure
1. Remove all humidity, grease or oxide from the conductors and all surfaces to be welded.
2. Assemble the graphite mould with the suitable handle clamp.
3. Before first weld, dry the mould by using a blow lamp to take away all humidity in it.
This operation is very important to eliminate dampness which would cause a porous weld.
4. Insert carefully the conductors to be welded in the mould and close it properly to avoid leak of
molten metal.
5. Place the retaining metal disc (provided in the welding powder box) in the crucible to close the
mould tape hole.
6. Pour carefully the welding powder into the crucible (check that the powder reference is the right
one as indicated on the mould box). Then close again the tube and tap on the base (where is located the starting powder being compacted).
7. Pour then the starting powder over the welding powder. Lay also a trail of starting powder on the
mould lip side being under mould cover opening.
8. Close the mould cover and ignite with flint gun being side away. The welder never should stay on
the front and should take care of throwing out.
9. Open carefully the mould after +/- 1 minute after ignition. Remove slag by using the mould scraper and clean properly the cavity with a brush before making a next weld. As long as the mould is
hot and dry a further weld can be made without new preheating (step 3).

conditions. There is a mould type and
size to suit most applications.

In case smaller quantities of welds
with lower conductor size are to be
performed, our mini-moulds are a cost
effective alternative. They are smaller
overall, less robust and therefore lower
priced. Higher care is required in order
to achieve similar service lives to fullsize moulds. They are to be used with
a smaller handle clamp but the weld
powder size remain the same as for
the standard moulds.
